Narrative:

Overweight taxi, fumes in airplane, overweight landing. Prior to before starting engines checklist, first officer sent ACARS message with fuel on board of 23000 pounds. Release fuel was 22200 pounds. The crew chief told us we were under on cargo weight. Gate agent called load control to get extra passenger on board, increasing passenger count to 84 from our weight restr limit of 83. Realized we were overweight for taxi and returned to gate. Accomplished overweight taxi inspection. During takeoff roll, we were close to an S80 and believed we were smelling his exhaust. Fumes increased during climb out and we got smoke aft right toiler alert. Completed the abnormal checklist and the abnormal cleared on the rmfdu, but fumes remained strong. Declared emergency and landed overweight at ord at 95200 pounds versus maximum 88000 pounds. Taxied to gate with arff escort, since fumes had begun to dissipate. Arff boarded the airplane with infrared camera, but could not locate heat source. Entered both problems in logbook and changed to another aircraft. Even though we had sent an ACARS fuel report and had been assured that we could take the extra passenger at our current weight, I feel I could have prevented the overweight taxi by being more inquisitive and waiting until receiving the closeout before pushing back. Supplemental information from acn 563244: in the process of pushing, we noticed that we were overweight. We had started #1 and were in the process of starting #2, but left the starter on more than the limits. Lesson learned: any time in the middle of a checklist, don't get distraction -- finish the checklist.
